I have been thinking about this and have come to
the conclusion that it isn't the packing material melting as I believe that
would more than likely turn to dust rather than melt.
It will more likely be some glue or
strapping that holds the packing material in place, before they put on the outer
shield.

The outside of the muffler did change color a little. Out of the
box it looked almost like polished stainless steel. Now it still looks
shiny, but it has a definite honey color to it. Yes, I plan to fly it
again. If the packing material melts, or gets pulverized, so be
it. As long as it hasn't lost its structural integrity I will fly
it. Of course, if it gets too loud for the ANR to handle the noise, or
if people start to complain, then I'll change it out. I'm growing weary
of working on the exhaust system. It is still quieter than the "auger"
muffler.
Your system may be easier on the HP-2 due to 1) side port exhaust,
2) stock exhaust manifold, 3) tangential muffler and 4) more
distance from the exhaust port to the muffler. I may have to
rethink my design to increase the distance between the exhaust
port and muffler. The instructions did warn that the muffler would
get very hot due to some engineering double-speak. Little did I know
that it would spill its guts on the hangar floor.

hot. Has yours turned color?

wonder how hot the muffler gets at high power settings? Didn't you
say something about a hand held temp gage?

OK, I can see this is going nowhere. So I
guess I'll have to tell you. This is what came out of my new
HP-2 muffler after a short 20 minute flight. What you saw in the
previous picture was the packing material MELTING and dripping out the end
of the muffler. In the second picture, you can see it oozing out of
the little holes in the intermediate housing. I was expecting it to
"blow out" eventually, but I wasn't expecting it to melt and run out the
tailpipe. This just blows my mind. Where to go from
here??? Maybe I should replace the packing with titanium shavings,
or lithium crystals.
