Looking through the Fluidyne photo gallery, many of the cores have a flat tube/headerless connection.  This type of construction would seem to be stronger.  They also have some odd shapes that would possibly fit the curve of a cowl nicer than a rectangle.

BTW, how do you tell the size of the inlet/outlet tubes?  Some of them have numbers, but they are greek to me.
