I take it that when you modified the shape of the door you are talking the outside or the inside where the seal attaches?

Take a look at the space around the door frame when closed and no door seal pressure.  Anywhere it is more than a quarter inch is too much and may not seal.  I recently modified the shape of the door frame to get the space down to about a sixteenth of an inch almost all the way around.  That should fix your problem.

I have noticed that with the door seal inflated that there is still substantial down draft air flow on the back of my neck, (now that it is cold air season) and the back seat area freezing out my dog.  I thought the door seal would prevent that?  Also taxiing in through the rain with the door seal inflated rain is leaking in.  That sucks.  Any suggestions?
