Dave,
Looks like you've covered the bases quite well. As for the vent
lines, here's a pic of my one and only vent line, running from the top
front of the block to the header tank. When I fill the system, I remove
the line from the fitting on the block and pour till coolant comes out
of it. I re-install the line and keep filling till the header tank is
full. I also have a bleed valve between the 2 rads which I crack during
filling. As for your problem, maybe plumbing isn't the issue after-all.
Perhaps the inner O ring slipped during engine assembly and was pinched.
Bringing the engine to temperature and pressure finally did it in. Only
tearing the engine down will tell you for sure.
