Then there is the fact that there is such a large supply of cheap raw material at every big box hardware store. With so much going for it, it practically screams begging the question, "What's the catch!?" Why does everyone struggle with welding thick walled aluminum, when there is a much more reasonalbe solution?

Fatigue cracking is probably the main issue.
I am still plugging away at my composite six-port manifold. CNC milled some foam a few days ago with mixed results. Will take another stab at it in about a week.

I have no personal experience with the technique, but it's been used with some regularity by guys flying VW's. (The fatigue cracking could be happening on other parts of the engine 1st...)
Seriously, I have no data on flight hours using the brass tubing, but I've never heard of anyone complaining about problems when using it. Obviously, plenums, throttle bodies, etc should be supported by something other than the brass tubing.
