Gee, maybe I'm burying my head in the sand, but I'm not worried about powder
coating aluminum. I've had my control pushrods (6061, and presumably
buckling-limited rather than ultimate tensile stress limited) and my landing
gear (anyone know what alloy? I don't.) powder coated, though I didn't allow
them to sandblast them first.
I haven't seen legions of powder coated aluminum bicyles cracked and broken
in the gutters of America, so my instinct says it's not a problem. However,
I confess to very little direct knowledge of the issues so I'll be pleased to
hear what the more informed list members have to say.
Still, if powder coating destroys aluminum, why does everyone do it?
