Your flap problem is due to improper rigging of the various flap actuator
rod lengths. Proper flap rigging takes about a day and three liters of
Fosters (6 if you have help or more if word gets out).
The trick to getting the best performance from a bellcrank and pushrod
system is to balance the the stroke of the bellcranks. By this I mean that
at some point in the pushrod stroke the pushrod centerline will be at a
right angle to the line formed by the bellcrank centerline and the
pushrod-bellcrank attach bolt and this point is in the center (mid point) of
the stroke. When properly rigged, at one end of stroke the above angle will
be acute and at the other obtuse and the angle below 90 degrees at one end
will be the same as the angle above 90 degrees at the other.
The method I used was to disconnect the flap pushrod at the actuator
bellcrank. Move the flap in and out by hand and balance the inboard flap
bellcrank. Next adjust the outboard flap rigging so that the inboard and
outboard flap rollers hit the track extend and retract ends at the same
time. Do this for both flaps. you should be able to easily move the flaps in
and out by hand without binding.
Inside the airplane, adjust the flap actuator so that the actuator bellcrank
is balanced. The flap actuator should stop because it runs out of stroke,
NOT because the bellcrank hits the gear box. Finally, adjust the flap
pushrod length so that when the flap and actuator in in the full up position
the rod end bolt holes line up. before you put in the bolt, check that the
holes line up at full extension. Repeat for the other side. You should see
35-38 degrees of flap travel with both flaps being the same.
While you have everything apart, review the flap related SBs (listed below)
for compliance.
