I have decided to look at manufacturing straight cut gears and planet gears with caged needle bearings to cope better with the RPM - those little planet bearings zing along! Hoping to target the magic 300 hp figure.

300 hp?  I thought you were working on a single rotor PP.  You're not really planning to try to make 300 (aircraft reliable) HP with a single are you? 
 
As I mentioned in the last post I made, I'll just keep an eye out for a suitable drive, and if nothing appears, I'll be forced to get creative.  I hope it doesn't come to that though.  It would be nice if Racing Beat would finish their aluminum housings in the next year or so as well.

Rusty it's all about manufacturing a one size fits all applications - if possible. My main design criteria is ease of assembly, by making parts designed for the task.
